New cornice

While waiting for the forums to get back on line, I made a new cornice for the door. Old one is on the left, new one on the right

Nope. I cut out a piece of 3/4 plywood the shape of the arch, clamped the aluminum in between, then fluted the flange and bent it over with sheet metal pliers.

Finished it by hand with my rivet gun fitted with a planishing head. Only took two tries!

Don

How did you flute the edge? And what did the planishing head do?

I fluted the edge with two pairs of needle nosed pliers. The reason to flute the edge is to stretch the metal, so that when the flange is bent outward from the convex surface it bends without collapsing.

The planishing head is a hammerhead that fits into the rivet gun, or a regular zip gun. I used it (gently) to flatten the flange and remove surface dents and dings.
