Hinged Service Door?

Has anybody done this to their 60ís AS? Iíd like to and am having some difficulty resolving the details.

I recently completed some rear end work ( , the last 2 posts if youíd like to see) and fabricated a new service door as part of the effort. I made two errors in judgment. Although I measured the extrusion opening MANY times, it was still wrong. And I also deemed that beefier was better. I went with .040 aluminum thinking stronger was better. We calculated that the bend radius would just fit into the .25 extrusion at the top with a few thousandths to spare. That didnít work either! It fits tightly in the extrusion on the street side (bend radius) and barely catches it on the curbside (wrong dimension!). Plus you, or shall I say I, canít get a weather seal on it either.

So Iíd like to use a concealed hinge mounted on the curbside so it will swing away when in use rather than getting damaged on the ground or left behind. Iíve mocked-up a flush mount door/panel that takes the top extrusion out of play and have tried two different types of hinges and it ainít working. So I thought Iíd ask.
