Fabricating my own aluminum interior end caps

I have a 2003 30ft Classic RB. I am in the process of making my own end caps after gutting the entire bedroom and realizing that AS doesn't finish out the walls behind the cabinets. How disappointed I was. It has been a long journey but I am now nearing the end. Any other AS ers that have done this. I watched Ian from Millers Garage more times than I care to admit picking up as much information as I could. I would love to hear from others!

I built one for a 1970, I guess they're similar?
I left this job until last because I expected that it'd be really difficult but it went together really easily.
I think I cut my rectangular 1.0mm aluminium sheets to 250mm wide.
Start at the bottom with the forward vertical edge dead square on the seam, cleco top and bottom, then push the bottom edge hard against the sheet below it and clamp to the window frame, one clamp is all that is necessary, not 50 clecos.
It'll be either hard up against the sheet below it or not, if there's any gap at all, push it in harder and clamp.
The sheet can be steered up or down, this will alter the gap between the inner and outer skin and also the point where the sheet meets the window frame. finish one side first, then make sure that your other side meets the window frame at the same point to keep everything symmetrical.
I did my homework and saw most gluing blocks down and making the sheet meet these spacers. Instead, I just measure the gap.
You can pre drill your rivet holes at the front and lower edges of the sheet.
As soon as you clamp the ends of the first sheet you'll see what I mean by "steering the sheet"

Actually, I used 1.2mm aluminium. I thought that this would hold it's shape better and it'd be less likely to ripple. the rest of the lining is 1.0mm.

Thank you, Stu! Your pics are fabulous! As well as description. I am thankful that I will be covering mine. Live and learn on this airstream. At least I believe it will be structurally sound. Arranging the first piece around the electrical box wiring on the right side is my next area to tackle.

We did it a bit differently. I went Tap plastics and purchased a few 4 x 6 sheets of abs. We made the panels as patterns and cleclo'd them in place along with numbering them before cutting the aluminium sheets. Also prior to installing the sheets I had the aluminum sheets anodized ($100 per sheet) in satin a finish. I have 2 layers of Prodex behind the sheets Be mindful not to drill thru any wires. Olympic rivets were used as well.

Seems that there are several ways to reinvent this wheel. I appreciate the warning on the wires. I bought a drill stop and have been extra mindful not to turn this into a giant aluminum tent. Thank you for the input!
