Water heater frame an door painted (kinda, some of the paint came off when I was cleaning off sealant) and installed. Cut hole for external power receptacle but it was really flimsy so I made a doubler for it. Installed a new grab handle by the door. I have also started the water service panel. Hello Aerowood: Nice grab handle, it looks like an Airstream original. I noticed the door lockset. I figure your trailer came with the KT lockset, which are prone to trouble when they wear out. Did you change from a KT to something else. If so, what is the else. I don't see any patches around your lock set, so it too looks original.

The grab handle is a marine unit made from 316 stainless steel, I ordered it through West Marine. I'd have to look up the P/N to the door latch but it's just a standard RV unit, I think I paid 42 dollars for it. I reskinned the door as it was a train wreck. Cast frame broken in several places. Details are way back in this thread somewhere.

Thanks Aerowood. Marine parts are almost as good as aircraft parts. Nice to know the 71 trailers still had the cast aluminum door frame. My 75 Overlander does not. I bet the 1972 trailers don't have a cast door frame either, although I don't know when they changed. The cast frames require a lockset with a 3 1/2" set back like the old Bargman lock set had. It's a long lock bolt. My son's 69 Globetrotter had a Bargman lockset. The KT locks don't have such a long set back. Maybe you had to modify the cast door frame to get that standard RV lock to fit. I installed a similar lockset made by Korhee on my Overlander. It works good and comes with a deadbolt built in.

Our '72 has a cast aluminum door frame, and it's cracked. Chris is unsure how to fix it at this point....

Mine was cracked in multiple places, that was the reason I deskinned the door. I had it welded up. While it was bare was when I removed the KT latch and replaced.

Kay, where is yours cracked at?

Hi Kip,


Here's a pic of our door frame. It was drilled out because a previous owner installed a regular house exterior door latch. We replaced that with a new KT lock back in 2009, but still have this hole and crack that I would like to get fixed. I was thinking about using a brazing kit from Menards or Home Depot to fill the hole and crack, but have not had the courage to try it yet.


Any thoughts? Should we remove it and bring to a welding shop that can weld cast aluminum?

I had mine welded up, although I did put in a reinforcement aluminum angle over the top where my new latch plunger came out. My welder friend said that the aluminum cast was very porous.

About done with the water service panel. One more latch to cutout for. This type of latch is very labor intensive to install. Chain drill then filings. Hopefully I can cut out the trailer skin tomorrow and drill to final size. I still have to install the water service thingys too.Click image for larger version

I think the word awesome is appropriate...now we all need to know, cost, lead time, options, and aprox shipping costs

A bigger version would be a great replacement for those dang outside access doors, with the wonky factory overhead hinges

I think you could be busy making these things for a long time..forget about retirement

Well....I can be bought, but I ain't cheap. I do plan on making 2 more similar ones, one for the fridge air intake, and a rear storage compartment. That compartment will be after the rest of the trailer is done though. I've got about 16 hours in this install so far, several more yet to go.

That is quite a compartment. Does it service the fresh water tank, or is it a fire department connection for your sprinkler system?

Don't laugh, but here is a photo of my city water inlet connection that I purchased for about $50. It is solid plastic. It has a built in pressure regulator and check valve. It squeals like a castrated pig when I blow out the trailer's plumbing. Otherwise it works well enough. It is mounted below the shore power inlet.

Fwd fitting is the pressurized tank fill, the aft is the city water connection. The middle one (making tomorrow) is going to be the water tank vent/bucket fill port

That looks like it would be right at home on an aircraft. Beautiful work.

Couple of questions:
  • What thickness and material did you use for the door and also the interior box?
  • How are you dealing with water penetration? Sealing or maybe drain path?
