And...DON'T wash or dry clean the cushion covers before using them as a pattern no matter how dirty they are! They WILL shrink. Take it from experience...

If you must, make an intermediate pattern out of cheap muslin or something to keep the old covers from soiling your new fabric.

My wife made a cushion for a window seat and we lamintated 2 densities of foam together. 3 inches of a fairly stiff foam with 1 inch of a softer foam on top. We used a foam adhesive to glue them together then glued an "envelope" of batting around the whole thing. Soft without "bottoming out"

My interior was redone - couch, dining chairs, two captains chairs up front, wall trim, and other odds and ends at a cost of 2500+.
Terrific fabrics and a vinyl that the cow would swear is leather. Also new foam as needed, and button tucking.
Sounds like the 1600 price above is an upholstery shop that does furniture. I got quoted absurd prices from them too. My guys also took out all the pieces and reinstalled them.
More than I was going to spend, but it was 700 or more for a new couch and no guarantee it would fit right.

Ultimate Sleeping Comfort

Try a WOOL futon for mattress replacement. It's very cushy, it breathes well, and is superbly comfortable. We prefer it over foam mattresses and even regular beds with springs (which transmit stretching...ask my wife how she knows!). It may have a foam core, if I recall. Not cheap, but nothing more comfortable.

We got ours from NORKA Futon in Akron, OH (AKRON spelled backwards).

Knox Foam

I bought two pieces of a softer grade of foam for the seat backs in my International from Knox Foam ( http://www.knoxfoam.com/ ). They gave me great service. They sent me samples so I could decide on the grade of foam and when I did order, it came amazingly quick.

Besides Knox Foam, you may want to check Lindsey Foam
They encourage you to cut your own foam and give you tips on how to do it.
